I also just use small flat rate boxes for everything and fortunately haven't had an issue yet. From my understanding postal sorting centers are like the Thunderdome for packages, and where you're most likely to have issues.

I also stick to flat rate boxes. Once I got some tokens in an envelope that the adhesive had failed on, and I was lucky enough for the tokens to still be contained within the envelope. I don't care if it's a single token; I'm using a small flat rate and plenty of packing materials.
